Hello All,

Ok so the short video below is dedicated to the Cutting procedure by hand of each segment, upper and lower sections of your Cylinder, containing the Two 32 Segments Commutators:

On previous video I mentioned to do the cuts with a Diamond Blade...but it does NOT worked. So I ended up with a Carbide Fine Disk, which cuts copper much easier, making the residues as dust.
So a Mask (as all other protection as goggles and heavy duty gloves) MUST be worn to perform these cuts.
Plus set a Fan near so all dust be blown away from your breathing area.
The Cutting Tool, ( I used a Dremel) must be hold very TIGHT and Strongly in your hands, to prevent running off the cutting path!!

Hello All,

Now, the process to start BENDING ALL CUT TABS:

Now on above Short Video I show the Primary Step on Bending all the Tabs.

As on below video, I show Final Step in the Tab's Bending...

AGAIN, I repeat, at this stage we are NOT drilling ANY Holes on each Tab!!

The following procedure would be to cut at CENTER HALF of Total Cylinder Length (with bent tabs) and then we will separate the two Commutator into Two Pieces.

BUT, before we do the COMMUTATOR'S SEPARATION CUTTING, we must have done:

• First, ALL Interior Markings for the Two Commutators aligned as ONE PIECE.
• Second, All Tabs (upper and lower) are properly bent at a 'Perfect' 90 degrees angle.

These Interior Markings are VERY IMPORTANT to make them when BOTH Commutators are ONE PIECE, as it will guaranteed the spacing are IDENTICAL between Positive-Negative Brushes, no matter any imperfections - in minor gaps differences- between them!!

The image you referenced clearly shows the intended tab angle matching the CAD reference, which is exactly what you want before proceeding to the center cut and separation.

Ok, so I designed a simple tool to help us make all the Interior Markings on our Commutators...

Now this tool must be  used with two hands, one holding this metal clip securely (even if it does not have any play) but to make sure is firmly set, while with our other hand we make the marking.

On the video I did it with only one hand, while holding the camera...and it still came out pretty good.

Further on I will make a similar tool, but to guide the saw blade when making the 'Final Cuts'.

Just "details" to make our job easier...a "gig" tool...

Hello All,

Ok, so these are the Final Markings before making the Separation Cut:

I did ALL OUTER Markings with a Hand Saw...while the Full Piece was on a Vise-grip...and they are much deeper markings than on the interior.

Now I am ready for the 'Final Separation Cut'...and so, after I have the Two Commutators apart, then I will proceed to cut each 'Future Tab Cuts' of also 13 mm (1/2 In) for BOTH Commutators...

I will leave these Cut Tabs STRAIGHT (NOT bending them) until I have the Two Polycarbonate Rings made and pressed into each Commutator.
